Most people assume the heating element just burns out. But usually? The real culprit is where the lead wires plug into the quartz tube. That’s where the trouble starts. The invisible gap Here’s the thing about heat. Metal and glass don’t react to it the same way. When the heater kicks in, they expand at different speeds. If you’re using basic glue or a loose crimp, those tiny movements create micro-gaps. It’s barely anything, but that’s all the moisture needs to sneak in. Once water hits those high temps, it eats away at the wire. The insulation gets brittle, things start to carbonize, and—boom—you’ve got a dead short. Doing it the right way We stopped relying on a simple bead of glue. Instead, we use high-temp glass-to-metal seals or silicone gaskets that can handle 200°C without breaking a sweat. It creates a real barrier. It keeps the steam out and keeps the halogen gas inside where it belongs. Cheap assemblies usually shrink and crack after about 50 cycles. Our approach keeps the seal pliable. It means the wires don’t just snap or pull loose when things get hot. One small catch There is a trade-off, though. Because the seal is so tight, the wire is a bit stiffer right where it enters the tube. You can’t just bend these at a sharp angle to jam them into a slim mirror frame. If your install team forces a tight bend, they might actually crack the seal. Just leave a little bit of a service loop—a small curve in the wire—to take the pressure off. Get the sealing right, and these things will last for years. Ignore it, and you’re just waiting for a ground fault in a room full of water. Not a great combination.
